Cafe Racer Custom Exhaust Without Welding

The 1977 Kawasaki KZ650 Cafe Racer gets a completely custom exhaust system built without welding, using a combination of adapters, joining pieces and modified exhaust components.

Rather than fabricating a conventional welded system, we work out how to join the various sections using readily available exhaust parts and adapters sourced online. The original KZ650 exhaust components are modified where necessary, with repeated test fitting to get everything aligned correctly with the cylinders and the rest of the bike.

The exhaust components are also cleaned and painted before final assembly, with new exhaust crush gaskets used when fitting the system to the cylinder head. Getting a custom exhaust to work without a welder takes some experimenting, but the result is a practical solution for the KZ650 cafe racer build.
